  1. Gray BalanceOne of the most challenging aspects of printing is achieving accurate gray balance. Gray balance refers to the combination of cyan, magenta, and yellow at specific dot percentages to create neutral gray tones, ranging from light gray to dark gray or black. Many factors affect gray balance, such as ink volume, paper quality, solid ink density, dot area, overprinting, and screen ruling. This is a major test of the printing machine’s precision and the skill of the operators.
  2. Combining Multiple ColorsColors with high dot percentages, especially above 70%, are also difficult to print. Colors like dark brown, coffee brown, olive green, dark blue, and purplish-blue are particularly challenging due to their narrow margin for error. Balancing these tones on a printing press requires precise control.
  3. Four-Color TextAnother tricky aspect is printing knockout text in four colors, particularly when the text is thin or very small. Small text printed in multiple colors requires high precision in paper handling and alignment, and even minor misalignment can drastically affect the final result. Designers should check to ensure that small black text only appears on the black plate and not on the other color plates, which often happens when RGB files are converted to CMYK, leading to “four-color black” text.

Full-Surface Printing and Spot ColorsLarge areas of solid color, particularly those with reversed-out text or identical logos, can be hard to match, often resulting in color inconsistencies, ghosting, smudging, or scratches. These issues are more common in large solid areas of spot color printing, and avoiding such flaws requires precise color management.
